Here are some of the most common defects along with their causes and solutions: **Bubbles caused by moisture** Cause: Insufficient drying of pellets leads to resin hydrolysis. Solution: Ensure full pre-drying and maintain proper insulation in the hopper. **Vacuum bubbles** Cause: Rapid freezing of material in thick walls, insufficient filling, improper mold or barrel temperature, and low injection/holding pressure. Solution: Avoid uneven wall thickness, adjust gate position, increase mold temperature, lower barrel temperature, and boost injection/holding pressure. **Fusion lines** Cause: Inadequate mold or barrel temperature, improper injection pressure, lack of venting. Solution: Increase barrel and mold temperatures, and add vent holes. **Sink marks** Cause: Slow cooling in thick areas, low injection pressure, insufficient material, high mold temperature, or poor gate design. Solution: Increase injection pressure and volume, extend cooling time, and enlarge gate size. **Discoloration (all or part)** Cause: Improper barrel temperature, material buildup, resin leakage at the barrel-nozzle junction, backflow valves, insufficient drying, or machine overcapacity. Solution: Adjust barrel temperature, eliminate dead zones, remove backflow components, ensure proper drying, and choose an appropriately sized machine. **Silver streaks** Cause: Incorrect barrel temperature, long residence time, slow injection speed, improper gate size, or insufficient drying. Solution: Lower barrel temperature, reduce injection speed, adjust gate size, and ensure proper drying. **Gate ripples (opaque)** Cause: Inappropriate injection speed, holding time, mold temperature, or gate size. Solution: Increase injection speed, shorten holding time, raise mold temperature, and adjust gate size. **Swirling and wave-like flow marks** Cause: Incorrect mold or injection pressure, or improper gate size. Solution: Increase mold temperature, reduce injection pressure, and expand gate size. **Ejection failure (poor mold release)** Cause: Insufficient draft angle, incorrect cycle time, improper mold or barrel temperature, poor ejector pin placement, vacuum formation, or excessive injection pressure. Solution: Ensure proper draft, adjust cycle time, optimize ejector pin design, consider using a top plate system, and reduce mold temperature and pressure. **Brittleness of molded parts** Cause: Poor drying, low mold temperature, high injection/holding pressure, internal stress from uneven wall thickness, gap effect, overheating, or impurities. Solution: Improve drying management, avoid sharp corners, reduce barrel temperature, and clean the hopper and barrel regularly. By carefully analyzing these defects and adjusting the relevant parameters, manufacturers can significantly improve the quality and consistency of optical discs produced through injection molding.
